Binodh (Senior Manager, Business Development Commercial Breweries): SpectraA Technology Solutions is an India-based project management company that offers end-to-end engineering, technological, design and site installation support. SpectraA has a very vast product range for breweries. We have manufactured Breweries starting from 2 HL up to 250 HL Brew lengths. We have installed Lauter tuns ranging from 1-metre upto 6 metres and fermenters from 2 HL up to 4800 HL in India.

Kavita: All our Microbrewery projects are unique, and customer requirements are different. If you look at it from the outside, it might look similar, but if you look at the piping or tank capacities and other aspects of it, you will see the difference.

We can cater to a wide range of clients based on their requirements. All the equipment is custom-made as per the requirement to have optimum utilisation of equipment, which helps in reducing unwanted investment by clients. 

What makes SpectraA stand out in the market? In what ways does it differ from the other major players in the sector in terms of effectiveness, cost, automation, etc.?

Binodh: SpectraA caters to different industries. Our overheads are reasonably placed compared to the other major players in this industry. We can offer better quality equipment at a better price point than our competitors. That makes a big difference to most of the customers.

We have put in extra effort to reduce our dependency on 3rd party vendors, which has helped deliver better quality while at the same time reducing the overall project cost.

We are the only OEM in the field of Brewery in India that probably manufactures MCC/PLC Panel in-house along with in-house programmers for better control of plant automation.

Kavita: The engineers in our company create innovative and highly reliable engineering process systems that serve as the foundation for high-quality products. As explained above, the focus is on getting the right Value for Money with the right partnership with suppliers is key in working together for a cost-effective solution. We try to understand the requirements of each client and custom-build projects for them without haggling over the standards! We see our projects through the eyes of our clients.

Tell us about your installation projects. Were there any challenging projects? If yes, which project was the most challenging and why?

Binodh: SpectraA has successfully installed many projects for breweries and craft/microbreweries in South Asian countries such as Sri Lanka, Cambodia, Myanmar, Bhutan, and Nepal, as well as several locations in India and the Global market, including Jordan, the Republic of Benin, Burkina Faso, Kenya, Tanzania, Malawi, Canada and Belgium. 

Every New project throws up new challenges. However, last year we commissioned a new Brew house of 250 HL with a 5.9 Metre- lauter tun in a record 4-months time from order to first brew. 

A project of this size usually takes 7-9 months conventionally. However, since the client wanted to have their product in the market for the 2022 festival season. We had to work on war footings with our site team and client supporting us to work day and night to make sure the plant is ready in 4 months’ time. 

We also had some challenging projects like LIBS, Burkina Faso (west Africa) with 21 Nos Unitanks/BBT of 2000 HL, which are site fabricated.

Kavita: Presently, we are installing 8 projects simultaneously and completing them on time. We recently replaced a 5 HL brew house with a larger 10 HL brewhouse inside a running plant in record time ( within a week), and our projects are well monitored and time without any stress to the clients. 

We have an in-house recognised Master Brewer who advises us in every project of ours at every corner of India. Today we are probably the only company doing projects at all corners of India and also servicing them timely! We recognise the service despite the fact our machines do not need much of it. Thanks to our identification of the correct partners.

How do you think platforms like BW Conclave provide brands like SpectraA an opportunity to build a solid relationships with new clients?

Binodh: We are delighted to say that the first Brewer World expo was conducted in a very professional manner, and it did not feel like the Brewer world team was organising it the first time. We were part of the first edition and found the occasion highly successful with our reach to new clients.

BW conclave is a great platform to showcase our strength in the market. It also provides us with an opportunity to meet and build relationships with new clients and connect with our existing clients.

It also provides us with an opportunity to meet industry peers, socialise, and update ourselves about the latest developments in the market. 

Kavita: Exhibitions like these also help us understand the market scenarios, which will help our goals of becoming a major force to reckon with in the Indian Brewing industry. We work closely with our sister company Lumiere wherein we help offer Kegs, dispensers, small bottling and canning lines, lab equipment and services! We offer end-to-end solutions to our clients at a faster response time.

Onsite Tank Fabrication

When it comes to fabricating tanks having larger diameter and which possess problems in single piece transportation (due to road conditions etc.), Praj chooses the option of fabricating and installing the tanks on site itself.

Praj has its own dedicated teams from the manufacturing unit who along with our team of self-certified contractors undertake the onsite fabrication and installation job. SpectraA has an impressive portfolio of clients from the beer and brewing industry. How does each project vary from brand to brand and how does it align with their philosophy?

All of our projects are unique to each other. No two projects are the same. Every customer’s requirements are different. If you look at it from the outside, it might look similar but if you look at the piping or tank capacities and other aspects of it, you’ll see the difference.

Each of these MNC companies have a very different philosophy when it comes to the production of beer. Some of our clients look for optimum sizing while others look for minimum operational cost. The standards and parameters they follow are very different from one another. Since we have been working with all these customers for the past 12 years we have an in-depth knowledge of their requirements. We work on those lines to provide customer satisfaction.

What is SpectraA’s USP? How does it stand apart from the other key players in the industry in terms of pricing, efficiency, automation etc?

We cater to different industries. For us the overheads are very less compared to the other major players in this industry. We are able to offer the same equipment with a better price point than our competitors. That makes a big difference to most of the customers. Off late, we’ve done a lot of brownfield projects in collaboration with Krones. This is where Krones supplies all of the critical equipment that are imported from Germany, and the rest of the plant is built by SpectraA. This model is designed in such a way that it reduces the overall cost of a project. This is a new concept that we are working on.

SpectraA

On the craft and microbrewery side, we are doing 50HL brewery, as of now, in Uttarakhand. Being cost effective is the biggest USP that we have. Additionally, we are the only equipment manufacturers in India who do their own Electrical and VLC panels along with automation and screens.

Does SpectraA offer any smarter automation solutions for the industry to brew more efficiently?

We offer many smarter automation solutions. For instance, conventionally, all uni-tanks in India used to have manual profile jackets. We started using something called omega laser jackets which were sourced from a Dutch company. This jacket increases the turbulence of glycol. Initially, it was just a plain flow of glycol which was happening in the conventional tanks. With the laser jackets, we were able to reduce the energy consumption by 25%. Faster cooling was possible by using less glycol.

What is that one project that SpectraA is proud of?

It’s a tough question. But If I have to put a name on it, it would be the Yak Brewery project in Nepal. This is where we and Krones came together and did our first greenfield project. Apart from this, we were also the first company to supply our equipment to Belgium and set up a 24 HL greenfield craft brewery in Canada.

SpectraA Technology Solutions has across-the-globe references in Nepal, Bhutan, Canada, Belgium and Africa for complete greenfield project turnkey solutions. SpectraA’s expertise starts from planning from scratch to controlling the final beer output, concept to bottle. Brewing giant Oettinger Brauerei GmbH has its second German biggest production center in the town of Mönchengladbach. This is considered Oettinger’s engineering and technology center, and was also where the foundation was laid for company-wide collaboration with Endress+Hauser as the primary supplier of measuring technology. This partnership grew out of consistent support and attention provided by Endress+Hauser’s dedicated sales engineer, who was always on hand with valuable application expertise and knowledge thanks to his specialization in the food and drinks sector.

Water treatment

Start-to-finish monitoring and documentation of the water treatment system ensures consistent quality of beer from the very first stage of production. Endress+Hauser sensors monitor the well level, temperature, conductivity and pH value of the water. The Memosens technology of the pH sensors guarantees constant measured value availability even in wet environments. Thanks to inductive signal and energy transmission, there is no need for moisture-sensitive metal contacts between the sensor and transmitter. In addition, a chip in the head of the digital pH electrode saves the calibration data and measuring point number, making quality assurance significantly easier. In areas where the use of glass is not permitted, the company can rely on the Tophit lSFET (ion-sensitive field effect transistor) pH sensor made from PEEK. A degassing column is utilized to degas the water. Here, defined amounts of CO2 are supplied to the system from below as a stripping gas in order to strip the water of undesired oxygen. Undeterred by variations in pressure and temperature, this task is the responsibility of the Promass 80F flowmeter (image 2). The CIP capability of the instrument also plays an important role in other CO2 dosing processes, such as blending.

Brewhouse

The master brewers at the brewery are always open to innovative process improvements provided they exceed the usual quality standards. For example, the Oettinger progressive pressure boiling process (OEPDK) was developed for the wort boiling process to unlock potential energy savings. In this project, EngyCal RH33 BTU Meter forms the infrastructure backbone to control the amount of energy introduced, and to record the amount of energy consumed. Using the flow and temperature measured values from the warm water feed and return line, the BTU Meters calculate local energy consumption and transmit the data to the process control system. The Promag P is responsible for electromagnetic flow measurement while the temperature is measured with the modular Omnigrad TR25 thermometer. The Measuring technology forms the I&C backbone to the OEPDK process which guarantees an ecological and economical wort boiling procedure.

Filtration

With modern plants and efficient technologies, the brewery continues to set new standards time and time again in the industry. Pentair’s BMF (beer membrane filtration) + FLUX system has been in operation at the Mönchengladbach site since the end of 2014. The new generation of this technology reduces energy needed for beer filtration. Endress+Hauser measuring technology for flow, pressure and temperature supports the flexibility and automatic operation of this facility that filters around 600 hl of beer per hour in a continuous process over two lines.

Product safety

The measuring technology installed is also a mainstay of product safety alongside end-to-end quality control and the use of high-grade materials. The Promag H100 electromagnetic flowmeter has been improved to form a multiparameter device. Now the conductivity value can also be measured in addition to the volume flow and the temperature. In this way, Promag H100 can be used in the process to detect phase change between the cleaning agent and rinsing water, making it possible to identify any unwanted cleaning agent residue in the product long before the bottling process begins. The brewery supported practical testing of the instrument under real-life conditions. As a multiparameter device, Promag H100 eliminates the need to install a separate conductivity meter at various points in production. As an additional measuring point is not needed, this minimizes the risk of recontamination. The brewery places a strong emphasis on the hygienic design of process components. Over 35 EHEDG-certified (European Hygienic Engineering & Design Group) instruments are utilized in the plant to support this focus. Additionally, all hygienic connections commonly used in the food and beverage industry are used for the process connections.

Wastewater treatment, cost recording and energy generation

The launch of a new wastewater treatment plant (WWTP) at the Mönchengladbach site marked a milestone in the implementation of the brewery’s resource-efficient strategy. This WWTP not only eliminates up to 90% of the contaminants present in the wastewater, but also converts this material in the wastewater to biogas. This biogas is used as a source of energy in the boiler house alongside gas to heat the water. The Proline t-mass 65F thermal flowmeters (image 4) record the gas flow feed to the boiler furnace. Energy usage data is recorded consistently throughout the entire brewery, starting from this point and continuing, for example, with steam consumption measurement in the brewing house using the Prowirl vortex flowmeter. The RMC 621 energy manager provides the energy consumption data to brewery staff directly in kWh values.

A partnership based on trust In addition to the broad portfolio of process instrumentation products, the brewery also attaches particular importance to service and support. A solid relationship of trust has formed over the years through two-way knowledge sharing, particularly in projects. If problems occur, fast service and support is essential to keep the modern production plants running at optimum production capacity. As the reasons for incorrect measured values can be many and varied, the process managers at Oettinger are happy to rely on Endress+ Hauser’s application expertise. This application expertise also supports a lean spare parts concept that is being facilitated with the involvement of the plant contractors in the standardization of measurement technology. All of these reasons have resulted in Oettinger appointing Endress+Hauser the preferred full-line supplier for the entire company group.

    As a high-tech company that has signed up to developing eco-friendly technology for recyclable packaging, Krones not only sees this project’s goals as strikingly similar to its own aspirations but can even make a substantial contribution towards turning the vision of a closed-loop recycling economy into hands-on reality. That is why Krones joined the platform and entered into a self-imposed commitment to the following eight targets:

    1. rPET compatibility

    By 2025, it will be possible on all new PET bottling lines to handle bottles made of up to 100 percent high-grade recyclate without any impairment to production quality, efficiency or efficacy.

    2. Plastic-free secondary packaging

    By 2022, Krones will offer alternative secondary-packaging solutions containing no single-use plastics whatsoever for all multipack formats in common use.

    3. Support for recyclable packaging design

    Krones uses its technological expertise to support clients in designing forms of packaging that are optimally suited for recycling.

    4. Changing over from linear production to circular economy

    Clients get the support they need in order to achieve optimum results on existing lines, too, when handling recycled and/or renewable materials.

    5. Permanently attached closures

    Equipment is already available that enables tethered caps (= closures permanently attached to the bottle) to be used.

    6. Sustainable labelling

    For optimum recycling results, Krones’ portfolio includes packaging solutions where labels can be removed from the empty container without any problems. The long-term goal is to recycle the labels together with the containers – or do entirely without a separate material for container decoration.

    7. Investing in recycling

    Upgrading Krones’ solutions for material recycling of packaging plastics (solid/flexible, PET, polyolefins and PS) is further progressed by continually investing in the relevant research and development projects.

    8. Beyond PET packaging

    Above and beyond conventional PET solutions, Krones is proactively pursuing development projects connected with disruptive technologies that take beverages to the consumer in innovative ways (packaging-free solutions, paper bottle).

    For Krones, joining the pan-EU platform is the logical extension of the course of action it has already embarked on: to render both consumption and production of foods and beverages as sustainable as possible.

    Almost all beer drinkers know this: beer is made from three main ingredients – barley, hops and yeast. While we often get caught up with the specifics of the first three ingredients, we often forget the addition of another very important element – one that makes up for almost 90 percent of pretty much any beer’s composition: water.

    You’ve often seen beer industry players talk about the importance of proper water quality management systems in beer brewing, whether they’re large brands or smaller independent craft beer brewers. That is because no beer can be brewed without fresh, clean water. The higher the quality of the water used, the finer the taste and quality of the brew.

    In the earlier days, the choice of beers brewed was based on the local availability of water, as opposed to the brewing systems that can adapt to pretty much any environment today. For instance, Burt-on-Trent, a small town in the UK, where the water contains an unusually high level of sulfates, went through several decades of trial and error before they realised that the water was best suited for brewing highly hopped beers, a style that the town is now quite famous for! 

    There are three main elements of water that ultimately impact the taste of your beer: mineral composition, pH, and alkalinity.

    • The water’s hardness and mineral make-up are responsible for contributing flavor and influencing the yeast fermentation process.
    • The pH of the water boosts enzymatic action in the mash and triggers the proliferation of yeast during the fermentation stage.
    • The alkalinity of the water creates a buffer to prevent pH fluctuation throughout the brewing process and to stop the growth of bacteria. This process also prevents astringency and the stripping of excess tannins from the beer, thus ensuring the beer retains its delicious flavour.

    These three factors are intricately linked and work in tandem to create the desired taste and color of the beer.

     

     

    Soft water with a lower pH value is great for crisp, full-bodied beers such as ales and pale lagers with a strong hop character. On the other hand, water with elevated levels of hardness is better for brewing extra strong, darker beers such as stouts.  This is because the dark roasted malts lower the pH of hard water, and facilitate the reduction of the alkalinity and pH. This information is something that brewers only learned over time; those who preferred brewing darker beers would set up their breweries near hard water sources, while those who brewed ales and lagers set up their brewing plants closest to soft water sources.

    Often spelled as draft beer, draught beer has been a favourite drink among beer enthusiasts, mainly for its pleasant foamy head and crisp taste. What sets this beer apart from the rest, however, is how well it displays the art of brewing, since it is stored in kegs and served on draft (straight from the tap). A royal feeling, right?

    But there is more to this beer than what meets the eye. Here’s why. 

    Keg Storage and Delivery

    Draught beer is considered as one of the finest beers in terms of quality. Its superior status has to do with quite a few reasons. 

    Firstly, draught beer is racked in a keg. This protects it from sunlight, hence eliminating all possibilities of degradation from light. The keg is also responsible for preventing oxidation of the beer, thus safeguarding the beer’s freshness for extended periods. 

    Also, since it is consumed way faster than bottled beer, the storage time is minimal. This ensures that the aroma, freshness and taste of the beer are never compromised. 

    To make the perfect mug of draft beer, one must have the best draught system – which includes proper storage, handling and dispensing equipment.

    To ensure that the draught beer’s quality doesn’t drop, one must always store the kegs appropriately and deliver it cold. The ideal temperature to tap a keg is 34°F–38°F (1.1°C–3.3°C). Even the slightest deviation from this temperature can cost the beer its foaminess. 

    Indeed, it requires utmost dedication to make draught beer, almost like any other work of art. Which explains why, like many pieces of art, it is also cherished and valued by many!

    Dispensing Gases Used in Draught Beer

    Usually, beer is known to be carbonated and dispensed using pure carbon dioxide gas. But over recent years, a mixed blend of carbon dioxide and nitrogen has become more popular and common. The reason? These blends impart greater flexibility and design to the dispensary system. 

    Generally, restaurants and bars that serve draught beer have space constraints. Therefore, several kegs need to be transported in and out of the place. Thanks to the inert nature and low solubility of the gas, the nitrogen-infused brew makes it lighter and more flexible to transport. On the other hand, if only carbon dioxide is used, the increased pressure in the kegs will over-carbonate the beer during transportation.

    What Makes a Good Dispensing System Design?

    The best dispensing system is one that can maintain the beer at the desired gas balance carbonation level. Depending on the style of beer being brewed, this will help provide the appropriate temperature for dispensing, thereby ensuring that the pour rate is approximately 60 ml (2 ounces) per second, generating the desired amount of foam as well. 

    It is also ideal if all the components of the system are made of high-quality stainless steel since there are zero chances of contamination due to the beer reacting with the metal. And last, but not the least, strict hygiene should be maintained both within and outside the dispensing system to prevent the growth of any bacteria.

    Oxygen is something that every brewer inevitably wants to minimize in his or her process, with one exception: wort oxygenation. In every other aspect of beer production, oxygen or air in the beer causes detrimental effects on beer flavor and stability, but the opposite is true prior to fermentation. That is because yeast depend on oxygen to provide them with the building blocks needed to synthesize fatty acids and sterols, essential components in the yeast cell membrane. Oxygen also contributes to the formation of hemoproteins, which help the cells protect themselves from oxidative stress, critical in a fermentation environment.

    This concept is not particularly new to brewers. The main challenge over the years has not been the “what” of oxygenation but the “how.” As crucial a piece as this is, it is a much more difficult task to oxygenate wort properly and adequately. Most texts will recommend a standard dissolved oxygen rate of 8-10ppm (mg/L) in a moderate gravity wort (up to 12° Plato). The key here is understanding that we’re talking about dissolved oxygen and the oxygen dissolution rate in wort can be dependent on a number of factors including temperature of the wort, gravity of the wort, and size of the bubbles (yes, that’s real!). When deciding how to go about this sometimes daunting task, here are a few rules of thumb to consider:

    Air vs. Oxygen

    Although there is absolutely nothing wrong with using air (or shaking, splashing or other manner of physical air delivery), from an efficiency standpoint, it is not my preferred method. When you consider that air is 21% oxygen, you have undoubtedly lost a bit of your dissolution rate. In this case, the maximum solubility is only around 9.5ppm and even then, back-pressure is usually needed to keep oxygen in solution. When working with pure oxygen, your maximum potential dissolved oxygen jumps to 40ppm (saturation), not that you would want to be there as too much of a good thing is not good. Other factors keep DO levels from landing at saturation, such as the temperature and gravity as mentioned before, as well as the flow rate and time of oxygenation.

    Delivery Systems

    In most oxygen delivery systems, there is a tank with the proper regulators that measure the flow rate, generally anywhere from 6-10L/minute. In delivering the oxygen itself, I recommend using an oxygen stone or something similar, which will introduce an effective stream of micro-oxygenation into the wort . Smaller bubbles offer much more dissolution than larger bubbles, because of the larger surface area provided by millions of tiny bubbles as opposed to one large one. The system itself should be directly injected inline when wort is being transferred to fermenters in order to achieve the best solubility. You will also want to place your oxygen injection a fair distance from your actual fermentor, especially if you use a dissolved oxygen meter to measure your oxygen levels.

    Measurement – Dissolved Oxygen Meters

    Any delivery system can be the most high tech, but still not get you the optimal oxygen levels. The only way to ensure this happens is by using a reliable dissolved oxygen meter, and because there are many on the market, it can be difficult to choose one. The things to look for in a good DO meter are:

    • Measuring range of ppm, not ppb, which is what is used with packaged beer
    • Easy to maintain probe. The newer optical probes have the least maintenance and longest durability.
    • Easy calibrations and reliable measurements. Since oxygen measurements are sensitive, instrumentation needs to be calibrated often to provide the most accurate measurements.
    • Fast response time. No one has time to wait for the meter to stabilize its reading? We need to make decisions on our DO now!

    You will also want to decide if you want to work with a portable meter or one that is inline. Both are reliable, and the portable meters will be slightly less expensive but have to be calibrated more often. Additionally, with any meter you do choose, you will want to take your measurement close to the fermentor and a good distance downstream from the oxygen tank. Since the oxygen generally comes into the system at a somewhat high pressure, it takes some time for the solubility to stabilize and give you a reliable reading.

    Many other factors can come into play when on the topic of wort oxygenation, and the matter can get somewhat complicated. In these cases, I find it best to start with the basics and get that right. From there it is a simple matter maintaining consistency of method and asking the appropriate “how” when things change.

    The Craftmate Can Filler from Krones

    KRONES has developed the Craftmate can filler with a new pitch circle diameter of 1,080 millimetres, for the small output range of 12,000 cans an hour with reference to the 16-oz can.

    No compromises in terms of filling quality

    Since any craft brewery’s focus is on premium beers, the requirements posed for oxygen pick-up, filling accuracy, CO2 consumption and hygiene are stringent. So when it comes to the guaranteed figures for all of these, the new Craftmate can filler is fully the equal of its“big brothers”.

    It should be noted, however, that the Craftmate is not “just” a small modularised can filler – no, it has been developed as a stand-alone machine in its own right. In some points, the filler’s design has been deliberately kept simpler than that of the KRONES can fillers clients are familiar with. For example, the CIP cups are inserted by hand before cleaning. An automatic external foam-cleaning feature or a hot water flushing unit can be integrated as optional extras. During the development work, care was also taken to ensure that filler and seamer can be shipped in a sea container, so as to keep the transport costs down. This means that the first-time user receives an affordable machine in the field-proven KRONES quality right from the start, plus the service support that comes with it.

    Valves pressed on without a lifting cam

    A premiere for can fillers: thanks to its innovative technology, the filler can for the first time be operated without lifting cams. This reduces the number of components, and enhances the machine’s accessibility. The filler is in open design and thus easy to clean as well. The cleaning media run down the sloping tabletop into a defined drain and thus cannot collect in puddles. From the tabletop, the filler is easily accessible for maintenance work.

    The manifold can be removed from above for maintenance purposes.

    Ultra-compact and flexible

    The Craftmate can filler, plus the valve rack and the seamer, altogether have a very small footprint, with the electronic component cabinet being directly connected in a space-saving configuration. The latter also accommodates the pneumatic control system for the compact-design valve rack, which, together with the product tank, is located directly behind the filler, with the seamer right next to it, which is electronically block-synchronised by means of servo technology.

    The newly developed can filler for craft beer has been conceived as a volumetric machine with 24 filling valves. Three pneumatic diaphragms each serve for
    controlling the filling process. The generously dimensioned machine doors make for optimum access to the filler room, and a KRONES touch-screen with operator prompting ensures ultra-simple operation.

    When this machine was being developed, special attention was paid to a high degree of flexibility, enabling it to cope with the various products and formats encountered in a craft brewery. It has been dimensioned for filling cans in the 211/202 standard format but can also be optionally equipped for the 204/202 to 300/209 formats. Its output will depend on the can volume and the product parameters involved.
